Every time I get to about half full on my 40gig neuros, I start getting multiple read errors when I try to sync.
I can fill up to that point without problems. I have formatted and restarted many times. Formatting the NAND does not help. Also, the available memory readout in settings never changes when there's about 22 gigs of free space. Any ideas?

Do you hear a clicking or grinding sound from the HD?
Anything that would suggest that the HD is the problem?

Is your USB port loose?

What software are you using to synchronize?  What version?
What version of firmware is installed on the device?

I do hear a high pitch dial-up faxing kind of sound. I do have a loose usb cable, but secure it by angling it upwards, and it's only a problem when the hd gets half full. I'm using Sorune 0.5, and software version 2.28
